Apr 6, A sound bar is a row of powered-speakers. A sound bar can be made at home to look and sound like a professionally made one. Sound bars are often used to connect to iPods, flat-screen TVs, monitors and other receivers. They are portable, compact and usually aesthetically pleasing. Unlike home theater receivers with multiple speakers and inputs, a sound bar requires little wiring -- just plug in the power and a device and it is connected.

Purchase four to eight full range speakers with enclosures. The speakers' enclosures should be less than 10 inches in height and length.

Purchase an amplifier with as many channels as there are speakers. For example, a four-channel amplifier for four speakers. The amplifier should also match the power rating for the speakers. For example, if the speakers are rated at 50 watts each, then the amplifier should also have 50 W per channel. Arrange the speakers and the amplifier on a board of wood so they all fit. Cut off any excess wood, if it is not necessary.

Screw the speaker enclosures to the wood by drilling a screw through the bottom of the wood into the bottom of the enclosure.

Use four screws per enclosure. Select a screw length that does not penetrate the enclosure deeply. Connect the speakers to the amplifier. Attach speaker wire to the positive and negative terminals on each speaker. Run those wires to the amplifier and connect the wires of each speaker to their own channel.

Plug in an audio cable to the amplifier. Attach the power cord. Build an enclosure around the speakers and amplifier. Leave the side with the front of the speakers open. The enclosure can be four more pieces of wood. The top will be the same size as the bottom where the speakers are attached. The back will be the height of the speakers and length of the bottom piece of wood.The house I live in now is considerably smaller than the one I had before this, in particular the living room.

And while the speakers I made several years ago are not huge, they are a bit too big for the space I have now, so I decided to replace them with a sound bar mounted directly below the screen. This will free up some space and also scratches my speaker building itch.

Not my favourite material to work with, but usually the best for a painted project like this. All of the joints between the sides, front and back are rabbeted, and I cut those on the table saw:.

After the glue set, I added the end panels and a divider in the middle to separate it into two compartments:. This is, after all, two speakers in one box. The divider also gives the box some bracing in the middle. When I first had this idea to build the sound bar, I ordered a different woofer actually a full range driver, but acting as a woofer in thesebut it was out of stock and on back order.

And after waiting for nearly 3 months for it to come in, I substituted it for another one. I really should have been a bit more selective when I did, since I had to make the enclosure of the sound bar a lot bigger than I originally envisioned. You can see in the graphic above that the standard design for a box that uses this woofer is over 10 liters, which would be fairly huge for something that it typically much smaller.

I managed to whittle that down to 6 liters with the box heavily filled adds apparent volume, but not the usual approach for a vented boxbut that was still quite a bit bigger than the original design.

If you are interested in building this design as is, though, I can recommend a different woofer to use that will give much better base response. While it is acceptable in my opinion to surface mount the drivers, I much prefer to make them flush with the surface of the box. I had to make templates to route these out and the one for the tweeter was a bit more difficult to dial in exactly. When painting a box, you need to make the recesses slightly oversized to allow for the paint thickness, and I ended up making this template twice:.

But the result is a perfect fit for the tiny speaker. Normally for a round speaker I would just use my circle cutting jigbut this one is too small. To fasten them, I first filed a shallow groove around the end see this in the video below and roughed it up with sandpaper, before gluing it in with epoxy:.

I wanted a unique enclosure which didn't look "boxy" so I decided to use a kerf bending technique to achieve a seamless smooth edge all around the enclosure.

This yielded a rounded edge with a bend radius of approximately 1". Removing material from one face of the wood, allows the plywood to be easily bent. Care must be taken however since this bend is quite fragile. Kerf bending requires knowing the thickness kerf of your blade, the thickness of your material, and the radius desired. By knowing these parameters, you can calculate the amount of material removed number of cutsouter and inner arc lengths cut spacing.

To make things easier, kerf bending calculators exist but they have a conservative limit on the bend radius. I tried applying the glue mixture generously since these bend do not have much material left and the bend is fragile.

However, once the glue mixture dries, the bend is quite strong at least strong enough for a speaker. I also created a half-lap joint which is used to join the top piece to the bottom.

You could theoretically have one long seamless piece which would be close to 90" long and difficult to handle. Since the bottom is not visible, I opted to split the enclosure in two pieces and have the joints be on the bottom. I used a plunge router and circle cutting jig to cut out the holes for each woofer and passive radiator. I used a large forstner bit and drill press for the tweeter holes. I also used a round-over bit to smooth out the edges of each hole as well as the outer edge of the baffle.

I mounted the tweeters as far apart from each other as possible for better imaging but I am not sure how much of an impact this has. The drivers came with foam gaskets shipped loose which created a nice seal when rear mounting. I also used the hole pattern on each gasket to drill my pilot screw holes -- eliminating guessing. I covered the front of the baffle with fabric attached with staples and used an adhesive backed foam strip to create a seal between the front baffle and the enclosure.

The rear baffle has a mitered edge which is used to create a flush airtight seal with the enclosure.

I used a chamfer bit and a router table to create the 45 degree chamfer and used the same foam strip for creating the seal. The electronics 2 amplifiers, DC power input jack, stereo input jack, and 2 LEDs are all mounted in the rear baffle. Their biggest advantage is that they accept a digital input and can be used for multi-channel sorround sound.
